Is it ok to pie cut the uppers to correct the ball joint angle?

or is a custom A arm an option?

Yes. I've gone through cert process on my 90's b2000 with the pie cut done. Keep your required camber in mind when you do it. You can either pie cut a section out to make the arm shorter for more camber or you can cut/spread then infill to reduce camber. Tig welded by ticketed welder (not that i've ever been asked to provide evidence of who welded it) and crack testing required.

The upper arms on this can have the camber adjusted by packers between the arm bush bar mount thing and the chassis. Most have a couple of packers in from factory to correct the camber/castor.

Before you get too far, might want to check the chassis overlap section of that notch will pass cert. Will likely need to have a protrusion fore and aft, with a radiused end, like a built in fishplate. Like what @kp60nick has done on his Nav. It makes for a larger weld area and spreads the load.

Any particular reason you don't like the ARNZ notch? Radius notches are far superior and designed to remove any stress risers that form in the corners of square notches. I would recommened having a reasonable size radius in the underside corners if you do use that style.

Also, 6mm side plates is crazy dude. 4mm is fine. Stock frames are generally 3mm. Hanging 6mm off 3mm is like hanging a brick off paper.

The arnz notch doesn’t give much of a notch at all.

this one was just a test for shape, the lower legs will run back towards the front and rear along the chassis and will also be plug welded.

outer and inner straps will also run longer.

i have only 6 and 3mm sheet in the shop at the moment, could always order in a sheet of 4mm

If you decide to go watts link on the diff the au coons had the best positioned watts link mounting for lowering, and the diff hat should be a bolt on swap for that diff.

Granted you will be going much lower than the average ford lol

Xe were the first non leaf falcon sedans, xe-f and early e series all had the same diff. Changed from bw75 to bw78 somewhere around ed model by memory. Most of eseries diffs from then on were the same then they changed the diff hat for the au series but still had bw78 housings.

Biggest issue you may run in to is if you want to change the ratio, 2.77 ratio housings were machined differently and only suit the 2.77 gearsets. 2.92 ratio and up can be interchanged.

Xg and xh xr6 utes has the bw78 with stronger lsd, 28 spline axles and e series falcon disc brakes.

Oh and widths varied a few times over the years too, as do hub centers.

Not a falcon barry.
